First Article Testing: Why It’s More Than a Checkbox

First article testing – more than a checkbox

How FAT Protects Both the Buyer and the Manufacturer

At IPS Assembly, we view First Article Testing (FAT) as far more than a contractual requirement.

Especially in defense manufacturing, FAT is a critical control point – one that ensures products built from external design authority are executed exactly as specified before they ever reach production scale.

Why FAT Is Especially Critical in Defense Programs

In many defense programs, IPS is not the design authority.

We are manufacturing to drawings originally released by a prime contractor and now under the design activity and configuration control of the U.S. Department of Defense, often associated with organizations such as the U.S. Army or the U.S. Navy.

That distinction drives the purpose of FAT.

When the design authority resides with the government, the manufacturer’s responsibility is clear:

Build exactly to specification – no interpretation, no deviation.

FAT exists to confirm that:

  • The technical data package has been interpreted correctly
  • The BOM aligns precisely with the drawing and revision level
  • Assembly processes do not introduce unintended variation
  • The product meets all mechanical, electrical, and functional requirements

This ensures the delivered lot will not create inconsistencies when integrated into a vehicle, aircraft, or deployed field system.

Protecting the Mission — Not Just the Contract

Defense hardware does not operate in isolation.

Assemblies must interface with:

  • Other subsystems from different suppliers
  • Legacy platforms already in service
  • Equipment exposed to vibration, temperature extremes, and operational stress

A weak or rushed FAT can result in integration failures, field rework, or mission-impacting delays.

A properly executed FAT ensures that what is built today will function exactly as intended when deployed—where correction is no longer simple or inexpensive.

How FAT Protects IPS as the Manufacturer

From the manufacturing side, FAT allows IPS to:

  • Validate tooling, programs, and work instructions
  • Lock in repeatable processes before production pressure
  • Identify documentation gaps early
  • Establish a known-good baseline for future builds

In defense programs, FAT also creates traceable evidence that the product was built correctly from the start—protecting both IPS and the customer during audits, inspections, and post-delivery reviews.

FAT Is About Alignment, Not Blame

At IPS, we treat FAT as a collaboration point, not a hurdle.

It aligns design intent, documentation, and execution before scale magnifies risk. When handled correctly, FAT eliminates ambiguity and builds confidence on both sides of the contract.

Bottom Line

First Article Testing is not a checkbox.

In defense manufacturing, it is a technical safeguard that ensures every unit delivered into the field performs exactly as intended – protecting the mission, the end user, and the manufacturer alike.
